Introduction: Making an LED Illuminated Oak Bluetooth Speaker

Since getting my CNC router, I have wanted to really test its ability to produce accurate and high quality parts that would make up a finished product.

Designing and making a bluetooth speaker has been in my mind since seeing a video from DIYPerks who used a cheap amplifier/bluetooth combo circuit board. I ordered one and then a few weeks or so later saw another video where he sandwiched acrylic between wood and it was edge lit with LEDs.

So this was my inspiration and I proceeded to design the speaker!

Step 1: Designing the Case/Sound Box

I started my design in Autodesk Inventor as I do with all my projects, it is a powerful design tool and gives you the ability to create amazing things quickly and easily. There are built in features for rendering which is what I used to create images you can see here.

I was primarily inspired by Thodio who make beautiful wooden bluetooth speakers. I like the similarity to eyes that the speakers give and so I followed that design look. I wanted to incorporate the design that DIYperks had done witht h headphone stand so I thought I would make light rings throughout the case of the speaker. I would use LEDs to illuminate these rings.

Now I know that us CNC guys get a lot of flak from skilled wood workers for not being proper woodworkers... I don't claim to be one but I see no problem with using technology that is quite easily available (My CNC is about the price of a decent bandsaw!) to enhance your creative ability. Anyway, my project pretty much revolves around the CNC to accurately make the rings that make up the box of the speaker.

All parts were taken from the CAD software an processed in two different CAM programs. For the front panel, which had pockets to mount the speakers themselves further forward in the case (see later photos), I used MeshCam as it does all the work for me and even calculates finishing offsets and a machining margin for better chip clearance. This all helps achieve a good edge finish. For the rings that make up the body I used CamBam as it is easier to work with when doing 2D contours. This can be seen in the video I apologise for speeding it up so much but it would be a very long video if I didn't

I could really have benefited from using a laser cutter for the polycarbonate ring as a laser leaves a much cleaner edge and would have reduced the time I spent finishing the edge. I find that lasers are perhaps a tad more accurate and much cleaner! No chips to vacuum up! But alas I don't have one at the moment!

The machining took the best part of 4 hours for all the pieces so not too bad. The oak was just screwed down to the waste board of my machine whereas with the the polycarbonate I used a clean sacrificial board which was double sided taped down as it is tricky to hold the polycarb down otherwise.

Step 3: 3D Printing the Other Parts

I needed a port to allow air into the box which helps with the sound and bass levels. I designed the part in Inventor as with the rest and then 3D printed the part.

I also had always intended that this speaker was able to be charge via USB. So I found a micro USB breakout board that I designed a holder for as you can see in the photos. This allowed for a standard micro usb cable to be used to charge the device.

Step 4: Assembling the Sound Box

After all the parts were cut out, I could give them a light sanding to knock of any splinters of wood. I then used a chamfer bit in my router to cut the chamfers on the front face piece that the speakers mount to.

Then I could drill some small pilot holes on the inside for the screws that hold the speakers on as you can see in the pictures above.

Then I could test fit the body rings that make up the box to see how well they line up. Fortunately they aligned perfectly due to my use of CNC. I planned to use cycanoacrylate glue to hold everything together but I tested it with some of the offcuts of oak and it didn't hold well to the porous wood. Epoxy was the glue I settled on as it can glue pretty much anything very strongly, I had to work quickly to glue it all together as I only had 5 min set epoxy. I then used a 5 litre bottle to clamp them together.

Step 5: Finishing the Speaker Box

After everything was glued together I could set about sanding and scraping everything flush and smooth. I first glued the front panel to the rest of the box with the speakers and switch already installed. as they would be tricky to attach once it was glued to the rest of the box. I then chamfered the edges of the back panel and drilled holes then screwed it down to the box. The whole thing could then be clamped in a vice and I used a combination of sandpaper and a cabinet scraper to get the surface all around perfectly smooth and flush. Also I could use some fine sandpaper to frost over the edges of the polycarbonate to diffuse the blue light I intend to add later.

As you can see in the photos, I got the surface down to a nice smooth finish which was ready to receive a coat of sealant to prevent anything from warping not that it could because the polycarbonate glued to the oak restricts its movement.

Step 6: Electronics

I sourced the 18650 lithium batteries from a laptop battery I got off for about £5 free shipping. I like to get the batteries from this source as they are genuine and actually give the capacity that they state rather than the fake ones that claim to have a much higher capacity then they actually do. I soldered them together all in parallel so I ended up with a 3.7v 12000mah battery which is then stepped up by a DC-DC converter to 12v which is what the amplifier board needs and the LEDs too.

I wired everything up and jammed it all in the case as none of it would be seen. I dotted a few LED strips inside the case to illuminate it all.

Step 7: All Done!

It ended up really nice in my opinion, one of the nicest looking projects I have ever done! The cool glow of the blue LEDs gives it a cool image that contrasts the rustic but sleek oak endgrain.

It sounds pretty good as you can tell from the video (at the end) I posted at the beginning. its not a brilliant sound as the speakers aren't very good quality.

There were a few issues, primarily with the electronics. The DC-DC converter can't handle the current that the amp needs so it stutters a bit on the start up and gets a bit warm. I plan to change it for a more powerful one and also add more cells to the battery pack as the whole circuit draws a fair few amps for the battery back.

This is most noticeable when the speaker is at a loud volume as the LEDs dim during the low end notes. Although it is quite cool having the LEDs "dancing" to the beat :)

I'am sorry to inform you that connect batteries in parallel is a very bad idea. No battery is equal to the other and there will be a small current flow between the cells in parallel. Which results in empty batteries without its use. The more difference there is between the cells, the more larger current is running between the cells. You could separated them by incorporating a diode at each cell, but then you lose a 0.6 V per cell. Gramatical errors? Well I am not English. How good is your Dutch? haha

I wasn't aware of that?! I'm sure it's negligible though.they batteries I used were in parallel and series inside the laptop battery so I think it should be fine!!

Nickolae,

Believe me, it is absolutely a wrong idea. Perhaps you have been mixed up with the several wires to the charge circuit. You simply cannot put batteries in parallel. Check also the literature or ask someone who have knowlegde of electronics (I am retired now and was working as a electronic engineer for 40 years).

A DIY check: take two new batteries (they should be equal OK?) and swtch them in parallel with a mA meter in serie. You wil see a currentflow. Perhaps small, but leave it as it is and check a day later too. Higher current right?

Simply, the one batterie try to charge the other.

But your speaker looks marvelous. I wish I was that handy with wood!. Thanks for sharing .

Hmmmm... I assure you that the battery I got the 18650 cells from was a Samsung laptop battery rated nominally at 10.8v and 5000mah and there were 6 individual 18650s inside the battery. Therefore there were three parallel-pairs of 18650s in series. If it is good enough for Samung, it's good enough for me! haha! perhaps it does decrease the life of them but I imagine it is fairly negligble.

I tested some spare cells as you suggested and yes there is a current flowing but I measured it at 200 microAmps so I don't thing it is something to worry to much about!

Firts of all. Very nice design! Also a nice rendering from Solidworks.
Cool integration of light in the box.

Second, you make a good point about Samsung. That they use the cell's in parallel. They indeed do this to create a voltage wich is as close as the working voltage for the device as possibe while maintaining as high capacity as possible. However, they have paired these cells after they tested them. They make pairs of cells who are as much the same as possible so they behave as one. As a diy guy. This is very difficult. You can not do this just on good luck. This can result in damage and even fire, even when the device is turned off. There are protection chips avalable to hook up more cell's. This chip keeps track of every individual cell. If you want to keep it a bit more easy you can always use normal Ni-Mh cells. They are much more forgiving to mistakes.

Last, keep up the good work! You are a example for people who want to diy but haven't yet got the guts to try it themselves.

Love this design. Roughly 70% done making my own; only with slight differences. No battery and it's slightly smaller and narrower - built for 3 inch speakers with a cheap 12v BT stereo AMP. Rather than have a flat back, I've carved two bevelled domes and have a 12v female socket in the centre for the power supply. Also using a 12v to 5v stepdown for a 5v LED light strip. Got all parts from ebay, just waiting for the speakers and the angel switch to arrive (all on the slow boat from China I'm afraid) then I can finish the front. Looks sweet so far and sounds great (tested using two old 1.5 inch speakers.)

Can't wait to get this one finished so I can move on to make bigger, better variants of it.

Great write-up and really nice outcome! I have a quick question. How did you wire up the push button on the front? Does it connect to the amp or does it just seperate the batteries from the amp? I have the same amp and I thought I should ask someone before I start messing with mine..

Scratch that! I figured it out myself - the button isn't momentary, but latching. I don't know why I remembered otherwise.

It's setting my pareidolia off like crazy!!! arrgh! Great project though! I think V2 you should look into some sound analysing projects using Arduino and a mic or a direct feed and get the LEDs beating in time, and/or add some controllable RGB ones which can be programmed to cycle through rainbow, beat in time, turn red/green when charging etc... ohh the possibilities!! :) got to get me some CNC!

Nice looking speakers. These speakers look similar to RNation0001 speakers that he built but your speakers have the lights that really make them stand out. I am sorry to hear you had some issues with the electronics but your speakers and the workmanship look great. I will add to my collection of projects in the future as I want to make some outdoor speakers for my home and workshop. I made some back in the 80's for my pickup but know where close to yours. I plan to use them and integrate what you are doing to make them blue-tooth. Your photos, video, and instructions were clear and easy to follow. Don't worry about us wood workers that use regular tools; having power tools and new electronic tools are good to have but knowing how to use them properly is even better. I wish I had some of the tools I see here in Instructables. I still use a coping saw but I wish I had CNC dew to my arthritis. Great work and good luck in the contest.

those boosters are not very eficient, you shoud let the bateries in series and use a protection circuit for them in 3s or 4s.

They are quite efficient, I tested mine at 93% efficiency so not too bad. If I used more cells it would be harder to charge from USB supplies which was one of my goals.

you compare the output power to input power. Admittedly with this particular DC-DC converter the efficiency decreased under a heavy load. However the ones rated for higher currents are very efficient!

Very nice project! Cool use of your CNC. Couple of things:

-It's more efficient and cheaper to just wire to 12v (3s) directly instead of wiring everything in parallel and using a dc-dc converter

-A port isn't to 'allow air in and out for better sound', it's a carefully tuned helmholtz resonator. Car speakers have a high 'Qts' which means they don't work well in a ported box, especially with a random size port. You're better off sealing it sound quality wise.

Yeh I wanted to do this but one of my main goals was to be able to charge it from USB. Next time I am going to use a 3s lipo.

I'll have to take your word for it! I have no idea what I'm doing when it comes to acoustic design, If anything I thought the sound port looked cool ;)

Also on a side not.. Put the batteries in series/parallel .. (2 sets of 4 in series then put those 2 sets in parallel ) and drop the dc-dc converter.. just add in an adjustable LiPo charger and adjust it to 14.8 V (or scrounge one from an old drill charger). Much, much better battery performance offering FULL current needed for the amp.. And possibly even better might be to use a 14V utility tool battery pack and charger.. such as the types used in B&D, Ryobi or Dewalt drills.. Cheap drills from Harbor Freight work great for these type of projects as they are inexpensive.. 2 of them makes for a very quick change/charge unit.. You can scavenge the connector from one of the charger bases and put that into the box to accept the battery and use the 2nd to charge them with..

Sweet job there... Here is some help on the speaker box and port design... It is a box/port calculator.. It will change the entire game when it comes to the sound as you will get the proper dimensional information for the speakers in use.. remember that generally you just multiply the resultant information by the number of speakers in use.. Good luck on the next project..
