I made the head using stacked housing insulation. I sanded it, wrapped it in drywall tape, and plastered it. Then it was a simple paint job, finishing with a high gloss sealant. The hands were made from cardboard.
My one complaint is that the hands seem too long.
The caption above says you used stacked housing insulation. I don't know what exactly that is. Can you be more specific? Maybe a link?
It's the pink foam insulation you see on the outside of houses when they are building them. Here's the link for what I bought at Home Depot: http://www.homedepot.com/Building-Materials-Insulation-Sheathings/h_d1/N-5yc1vZ1xi4Zbaxx/R-100320352/h_d2/ProductDisplay?langId=-1&storeId=10051&catalogId=10053
You did a great job on the costume. I made one of these 2 years ago. Here's the link to instructions on how to make this from the person I think created the design.

http://xenomachina.com/2005/10/howto-lego-minifig-costume.html
Very nice! That head looks great! Any chance of a full instructable?
I'd really like to, but I didn't think of taking pictures until I got half-way done with it.
