Thanks. This is my methodology, keeping the piece as large as i can for as long as i can. I prefer it because it allows me to make changes to the design should the mood strike me. As such, i have to use the chisel and file method. If you are sure of your final size you can cut you pieces and ease those corners before the glue up, it is easier that way. Just be very precise when aligning the pieces and it should work out fine.

Thanks! I don't really notice a difference in sound vs. having it speaker side down on my night stand. If you are worried you can drill a hole where your speaker is. I have an image of my old one in step 11 and you can see that i did just that.
Nice, that would work pretty well. I would only add that the pieces should be at least as tall as the fence so that you don't lose any stability. Perhaps some strips of 1/4" MDF.

Thanks a lot! The grooves really are pretty easy. I would encourage you (and others) to do a couple of dry runs with the blade down to get comfortable with the motion.
