Are there ways to take care of the terrible-looking back side (ball and pressed-out metal)? Are there double-sided rivets or can you combine two somehow?

The easiest way to solder wires together
I did build a number of them. It was a mixed result; still not powerful enough for building foam so I started to just bypass all the electronics and split an adaptor cord directly. I don't know about 2-part mix but it might work; I usually just cut 2-part foam with a razor/x-acto knife.

Wooden Knuckle Dusters
This is a great idea and good job explaining. If you want to get crazy with shapes you could use 123D Make and select "interlocked slices" for an automatic breakdown complete with template for cuts. Might be worth a try, if it turns out well I will post a pick (might try something like a heart). TFP!

i think "sexy" is the right term people are throwing around; i thought the same thing.i wonder if you should add a simple spring to connect the wire to the eye-bolt? Experience tells me with these things when you rely on the arm to keep the wire straight it tends to not happen and goes slack after a few cycles of heat/electricity. Sometimes in the middle of a cut.Spring(s) tend to help this problem...TFP!
OoOoOo. I read it cover-to-cover (might try it with my students) but missed that part... ty
