You can print on any size and thickness you like. The PDF was laid out for a 24"x12" laser cutter, so those are the starting dimensions.
That will depend on the size of your head and the size of your frames. My suggestion would be to use the pattern to make a test mask using something like cardstock or thick paper. You can also thicken paper using packing or masking tape to make it stronger for prototyping. From there you can test fit over your glasses and adjust the components as needed. Then you can break your prototype down and use it as the new template.

Awesome, that's great! I noticed the version without the background has a few blood splatters that are not on the other version of the map. Since folks wanting this version would be doing their own weathering, it would be nice to not have any of the splatters. Thanks so much for releasing these files and sharing all your hard work. Super cool of you!

Great tutorial! Do you have a version of the templates that are just the lines (possibly vector?) Would be nice if we could practically stain and weather our own parchment to get a more realistic look. Again, love the tutorial!
You absolutely can! I've made many of these masks in foam, like EVA or craft foam. I've made many from L200 foam which is similar to EVA foam.The mask will just not be as durable and may require repairs depending on how it's used.
